how does the starter motor gear mesh into the flex plate ring gear. might be too tight and require shimming.
take the starter motor off and turn the key and see if the starter motor rotates every time

i think the starter motor is throwing out as it just burnt out a brand new hi torqe stater motor. so i think it may have to much power running to it at the moment.

I think maybe your starter motor fluid is low, and too much unsupressed power is producing excessive force.
check your levels and take the crank handle off before starting, or it may fly through the radiator and cause you to lose all the radiator acid.
