The glass has to be cut out - the rubber strip is tuff stuff.

Remove all scale and surface rust with wire brush - may take several hours to do.

Treat all rust with some goo from a "body repair supply shop"

Body plastic (same supply shop) is a 2 part mix to fill the holes.

Sand smooth & paint. Put some masking tape (2") on the roof to protect the paint a bit.

Get the windows put back in by someone with the sealer kits (I got complete windscreens to do it for me $150 or $160 from memory)

I did a thread on this 6 months ago - may have been lost when JC's lost some data.

This is why im taking my car to a professional to get it done, I get the rust cut from front and rear windscreens, roof and pillars painted, etc. While im there ima get my front bar fixed and rear bar resprayed along with my rear wing, looking at about $1500.

Windscreens are taken out using strong wire....rubber trim pulls out from around glass showing the window and the urethane sealant attached between the glass and opening ....make a flaw through the urethane with a knife and thread wire (I used a fine guitar string) through hole made so one end is on the inside and the other is on the outside ...get a 2 bits of dowel and tie each end around the dowel place between fingers and with a second operator and move it back and forwards cutting all the way around the opening until you get back to the start make sure the action is moving wire in a u shape and not in a straight line as if you dont you will rip into the paint around the openning ...strange thing is most rust is formed by the so called experts dragging this wire over the painted surface and giving rust a place to start...they dont care the trim goes back on and you are none the wiser until you notice a bulge under the rubber trim.

When they done mine they used a knife like a stanley knife with a long blade and cut from the inside pushing it flat against the glass and into the europhane sealant then cut around it came straight out then they give it a clean up and attached the rubber bit to the new screen went around the old sealant with new then stuck it back in and used the wedges at the bottom of the screen to get it into position and i had to leave it with the windows down so it didn,t pop out when i closed the doors for 8 hours but basically it is a polyurethane type sealant that holds it in amazing how strong that stuff is. i would persoanally mig weld any holes cut out rust and make new sections weld them in and most importantly after the repairs are done get in behind the repairs and use whatever rust converter primer etc and coat it well that is usually why they rust because there is no paint on the metal inside hard to get at areas

when you remove the rust make sure that the end result is a smooth bare metal surface, prime it then paint it with automotive paint.
allow 2 days to dry otherwise the screen will just pop out.

this what i was told when i had mine screen replaced and i had to clean up rust, the black glue stuff only sticks to paint.

When I took my car in for a quote the bloke said that the rust around the top front windscreen was caused by a person removing the front windscreen and scratching the paint deep, this in turn caused corrosion/rust which formed under the rubber seal. Be aware of this.

yea my screen was taken out when it was painted before i got the ute - the ****ed up bigtime lol.... was real bad under there cos they scratched all the paint up - no worries as there was no holes just scabs forming

its also good on pre-vns when you refit the windscreen to use a vn rubber to get rid of the plastic surrounds that double as water tanks
