may be easier. to get a new exhaust from the wreckers. i myself have not tried the tap and die method though.

depending on the costs I guess, three options are present, go to the wreckers, try to tap and die it, cut it off and weld a new lug in there.

You should be able to shop around and get a helicoil to suit that thread. Try your local exhaust shop first. Obvioulsy will involve removal of the header.

Have the headers off already and tried the tap and die method first I used the 18mm x 1.5 tap and die and it seems like the die made it (oxygen sensor thread) to small.
The helicoil option I`ve heard of this, though will it bring a bit more meat to the pipe?
failing that I will use a new lug.

i'd say the oxy sensor would be a bsp thread??? With a helicol you use a oversized tap (specifically for coils) tap it out larger and then screw in the helicoil this brings it back to standard size

Just to clarify I meant that the threads are the same but it seems to small for the hole and slides in and out so I need more meat in the pipe, I think I`ll go with the new lug option.

another option is to go to one of the large machine shops in your area and ask then to tap some 25mm dia steel bar, with 18x1.5mm tap. 5 min operation in a lathe. shouldn't cost the earth. ask on a friday arvo and a box of **** will normally cover the cost for the boys.
