I put a stock VZ SS exhaust on my Alloytec and im very happy with it. $50 on ebay. Dead quiet on cruise, nice note when you floor it. Probably your cheapest and best option.
Check for leaks around the thermostat housing... I had a lot of trouble in that area with my Alloytec. Its on the driver side, rear of the engine just above the transmission.

It has Mace Manifold insulators, VZ SS exhaust, and Monaro Cold air shroud with 2 hole mod.
What sort of power gains can I expect with your Mail order tune? (I realise that this would only be an approximation)
I did this yesterday.
Pull out the rear seats, pull out the three plugs that attach the parcel shelf to the rear. Unscrew the two retainers on the shelf, remove the baby seat anchor. Unbolt the middle seat belt anchor (20mm bolt) and pull the shelf out. Installation is the reverse procedure.
I think thats what could only be described as a hot air intake. No cool air next to the throttle body without signicant mods to the radiator shroud. And where do you place the MAF?
The vz has an electronic throttle so it just opens up 1-2% more when the AC is on. It has no IAC valve.
You should clean the throttle body... See if that helps. They build up a bit of gunk just after the butterfly.
I changed my crank angle sensor today. Its like a new car... Wouldnt show up any errors but it appears the sensor was always borderline. Give it a go guys. Worked for me! Let me know how you go.

Thats if you can get a hold of that phreddy guy. I have been asking him to send me some LEDs for a dash mod for over a year. Each time I ask, he gives me excuses.
The part the throttle body bolts onto is called the Plenum(or pendulum as you refer to it). The intake manifold is under that. For someone who knows so much you dont seem to know much at all....
You say you want to put a motor in your car which has been superseded.... that is not very smart. In fact not only is it illegal.. its really really dumb.
replace your thermostat. That is all it could be going by the symptoms you have described. I had the same symptoms in my old sigma... The thermostat worked, but it was "stick". I reckon you have the same prob. Get it replaced! :)
