This is not really related, but I have to do this soon as well and was wondering if you had troubles getting the housing off and If it was corroded at all.
Didnt you just find if it needed a gasket or o-ring when it was taken off?

i found out what the problem was the o-ring was pinched under the housing.

vn6pwr the housing came off relatively easy but in the gregorys manual it says to take the throttle body and inlet manifold adaptor off but u cant take the inlet manifold adaptor until u take the thermostat housing off.

but take the throttle body off and u should be right

Put some rubber grease or vaseline on the 'O' ring before you install the thermostat housing and it will help the 'O' ring slide into the bore easier without catching and allow the 'O' ring to displace to the shape of the bore easier. Neither of those two lubricants should harm anything.

take the return hose thingy off the inlet manifold and then fill up till it comes out that, then put it all back together fill it up again and then run it till its warm and the fan cuts in and out, then check it and make sure its still full, if not fil it up again, thats what we do at work but, might be other ways to do it
cheers, nick

the little hose that goes fromt the resoviour to the inlet meanifold, must be only like 1/2" hose or something about 30 cm long, take itt off at the inlet side and hold it up a little and then just keep filling the resoviour until there is free flowing water coming out the inlet manifold pipe, just go get the air out of it then put the hose back on, easy as piss, then fill it up and warm it up and recheck it
