I hope it was being bled properly on both occasions as they were radiator specialists but I could not say for sure and my knowledge of car mechanics is very limited.

I opened the radiator cap today and it took 1 litre of coolant. Is 1 litre in 3 weeks abnormal? It was pressure tested twice and passed so I dunno where it is going :s

Is there any sign of oil in the coolant? There's a chance you're intake manifold (LIM) gaskets are gone and that tends to make you're coolant disappear. It's a common issue especially with supercharged models because they generate more heat and the plastic gaskets degrade over time. Most guys replace them with Metal gaskets like the ones MACE sell. Do a search on LIM gasket failure and see if your symptoms are the same. While you're at it read some how to guides on bleeding the coolant for a supercharged engine with the 3 bleeder valves.

No sign of any oil or gunk in the coolant, it is very clean/fresh green liquid.

If the cooling system doesnt leak when pressure tested but is still getting air in, the only place air could get in would be the radiator cap or the hose between the radiator and overflow bottle. Maybe the hose going to the overflow bottle is not sealing where it goes into the radiator or it has a crack in it somewhere.

i would suggest a thermostate aswell .. Mace sell a lower operating one which will be better .. but as stated its a big job to do .. have to take the U bend off to get to it ... Could be LIM gaskets , how is the headgasket ?? any white crap under the OIL FILLER CAP ??

I have a new cap arriving today and I checked the oil filler cap, it has creamy gunk under the cap but the oil inside and the oil on the dipstick was fine fresh looking.

Well there is your problem ,, LIM or Headgasket .. that milky stuff should not be there at all ...

I thought the same thing but the oil itself is clean and not milky at all. I also searched google and found many posts regarding this and they all pointed to condensation near the oil cap due to driving short distances because the moisture had not had time to heat up and dissapear and it is normal to see. Confused now :S
