There is 2 common cooling faults with Ecotecs,
Depending its age and K's, it possibly be the Radiator, as they can fail on the bottom tank at the back on either side.
&
LIM Gaskets, either they can leak the coolant, or they can cause the engine to consume it.

I'm tipping it's the LIM Gaskets and/or the Radiator.
Based on the age and the k's, I would do both.

YUp, agreed.

LIM gaskets or split radiator (I've had both).

Is there any gunk under the radiator cap?

Well that would most likely eliminate the LIM gaskets as been faulty. Normally you get a brown/milky gunk under the radiator cap when those go bad.

How would i know if damage has been caused? I got the overheat warning but it went back down to normal temp 30-60 seconds. This has occurred probably 4 times between the last radiator leak and this recent leak. It still drives well, haven't noticed a difference yet.
Well if it wasn’t driven for an extended period while it was overheating it should be fine in that regard.

At 210,000K, it's barely run in.

Giving an approximate cost to fix it where the mechanic is saying it is, says to me, he is guessing.....Any mechanic that knows their stuff, will know the cost of removing a gearbox and fixing a leaking welsh plug (which is about the only thing it could be leaking between the motor and gearbox)...Not saying it could cost between$500 and $1,000

The way l read it, is there is air trapped in cooling system.

There was mention of water being on the pavement after the radiator was replaced.....The mechanic is saying it is coming inbetween the motor and gearbox.... :)
