You may have an active wire shorting out on the body/chasis earth somewhere. Just check that no wires are exposed to where they shouldn't be at the back of the head unit.

Yeah, picking up some slotted or drilled rotors would be the go. I think you can pick up new rotors off ebay for about $50 each, so that would be better than maching them.
