HELP - front brakes - can't press new rotor to old hub....any ideas??

Shouldn't need to press on. Me thinks you have rotors to suit VS hubs. which have a slightly smaller shoulder where the rotor sits over the hub or you need to clean up the rust and debris that builds up on the hubs over time.

I bolted it all up without pressing on, and drove and it heated up very badly......was very difficult to get the caliper on......was like the outside pad was hard on the rotor

can't rattle the old rotor to stay on either

No, you didn't try fitting it backwards by the looks of those photos. I'm out.

I'm leaning towards a bigger rattle gun, or new hubs at the moment.......but the old hubs don't look that bad!

You could try heating the centre of the rotor with a heat gun.

I could, but I really don't think that should be necessary...

Waiting for a work mate with bigger rattle hopefully

I had to use the heat gun on my VE to get mine off.
